I was planning on sending a sample out for analysis, so I expect that will tell if its a bearing or something wearing. It's a brand damn new motor. There better not be any metal in it!
 
Sounds like some kind of exhaust noise. This is happening with the drive off??? Is it louder with the drive off?

I'd probe the Y pipe for some kind of blockage.

I wasn't there when they ran it with the drive off, but they said it was making the sound. I know for sure it made the same exact sound with a bravo 1 they put on to rule out my bravo 2.

Re: the Y pipe. I asked specifically about the Y pipe, and he said that when the drive was off and when they were pulling the flappers, they made SURE the pipes were clear...

They sent my most recent recording (with the flaps removed per Mercs instruction) to their support contact at Mercury, so we'll see what they say.
 
This is bugging the sh*t outta me. It just don't make any sense If the drive is off and it's making noise on the outside of the transom. There just ain't no mechanical connection between any mechanical part of the engine and the transom. There should be noise IN the engine area.

Actually sounds to me like a flap of something stuck to the flywheel or coupler and it's smacking something every rotation.
 
Getting more off the wall, I was wondering if there was something stuck in one of the pulleys or belts in the front of the engine.

Another thing, put your ear to the hull and see if the tapping can be heard.

I have to repeat one of the possible causes. Could be a loose rear motor mount. That would make noise with or without the drive attached.

Re: belts: remember it's absolutely silent in the engine bay. You don't hear a thing other then a purring brand new motor. Same thing with something hitting something. You'd have to hear that next to the motor, right?

After this weekend I'll get a recording of the motor running all nice and quiet.

Also remember that it only makes the noise after getting hot.

I'm hoping mercury will give the shop some good guidance... I really do.
 
Are the Exhaust Manifolds new? Chance of a crack opening as they heat up, letting noise out?
Are the Coupler and Flywheel new or re-used? Properly installed and torqued?
 
A loose motor mount can turn the hull into a speaker without any noise inside the engine bay.

Yep, brand new, came with the new motor factory installed from Merc. That's possible, but I would expect to hear that in the bay when next to the motor, yes? Re the coupler and flywheel. I expect the coupler was reused from my old motor, but the flywheel is definitely new as well. Re properly installed and torqued, all I can say is the same people who installed it are the ones working on tracking this down, so I can mention it to them.

Re: the motor mounts. Shouldn't they sound the same hot or cold Charlie? I'll mention it nevertheless.

Just to say, I do appreciate all the helpful suggestions everyone is contributing. Thanks to you all. I'm sure you can understand how annoying (and depressing) this is for me after dropping $15k (more now...) on this three months ago. Was really expecting at least a few years of trouble free operation. Certainly not chasing gremlins down the first season with it...!
 
Just heard that Mercury is sending a field engineer out to look at the motor. Should be one day next week. I'm looking forward to this. I'm going to be sure to be there, and will post the results.
 
Don't expect too much help from Merc. They'll be looking really hard to lay the blame on you or your mechanic.
 
Nope, i didn't fare very well when I had a 350 Merc I/O engine failure in less than 200 hrs. I remember they wanted to give me some coupons for ree oil etc for my new engine. Said no thanks and quit using their products. They didn't even want to talk to me. They told me "we don't normally speak to the consumer". I just quit consuming their products after that.
 
Me too. I have a merc outdrive, transom assembly and bell housing/coupler and TBIV ignition. Everything else is my own design or build.
